Sheet metal surface variation measurement info requested

I am trying to measure sheet metal surface defects. Traditionally we use visual inspection to do this. However, visual inspection does not pass a gage R&R (repeatability & reproducibility) test. It is the industry standard for automakers.

However, I need to find a better way to quantify (preferably with variable not attribute data) defects in body panels. I would welcome any thoughts that anyone would have at this point. THERE ARE NO BAD SUGGESTIONS. Please share your expertise. Thank you, Greg

Greg,

What does Ford do with products that do not pass inspection, for production cars/trucks?
