Alternative to Plastisol?

We are considering using plastisol for dipping the handles of some tools we provide in an assembly kit we produce.

Is Plastisol the most environmentally safe product for dipping available, and if not, what alternatives exist currently ? I have heard concerns about the MEK / methyl ethyl ketone solvent.

Also, what is comparatively better application method available, is one method better than another ?

Matthew, have you considered powder coating with either a thermoplastic or thermoset material ? This can be easily applied from an aerated powder bath, details could be obtained from any Powder material Supplier in your area. The method has been used for some time for such things as tool handles,toys,etc.
